Ford is progressing as planned with a $2 billion overhaul of its Louisville Assembly Plant in Kentucky, a project initiated two years ago to transition from traditional assembly lines to a system capable of producing next-generation electric vehicles.
The company announced on Thursday that the factory is on track to be ready in 2027 to begin production of the Fathom, an all-electric midsize truck designed to be priced under $30,000. This vehicle will be the first to be built on Ford's new universal platform.
Prototype builds of the Fathom are anticipated to commence in the first quarter of 2027, with customer deliveries expected later that year. Ford is currently testing production-level tooling in preparation for these early builds.
The success of this initiative is critical for Ford, as previous EV endeavors have impacted its profitability. The company aims to close the gap with competitors like Tesla and Chinese automakers that have achieved higher sales volumes and profit margins in the EV market.
To achieve its goals, Ford has moved away from the traditional moving assembly line system pioneered by Henry Ford. Instead, it is implementing a new "universal production system" developed by a skunkworks team led by former Tesla executive Alan Clarke. This system features a three-branched assembly tree designed for efficiency.
Key to the new system are large, single-piece aluminum unicastings, a technique popularized by Tesla, which reduce the number of parts required. The front and rear of the vehicle will be assembled separately on two branches, while the third branch will accommodate the assembly of the structural battery, seats, and carpeting. These three modules will then be integrated at the end of the line.
In conjunction with the factory rebuild, Ford has significantly enhanced its in-factory connectivity, nearly tripling Wi-Fi coverage density to 1,080 access points. This high-bandwidth, low-latency network is crucial for software quality checks.
Ford projects that the Fathom will be assembled 15% faster than the vehicles previously produced at the Louisville plant. Some employees have already undergone training on the new system at Ford's New Models Program Development Center in Allen Park, Michigan.
